Could it be the switch ? You might consider pulling the battery cable off, and using a diode tester on the switch (with it turned on) and see if contact is made on all points correctly..

I have seen quite a few mod's on the market, everything from exhaust upgrades to pcm tuners, etc...
I had an o2 sensor do this once, but it also threw a code.....

This thing will be a small rocket, but it's still an HHR (too small for my tastes).

What's really sad that the ball joints are relatively cheap... It's the labor that is the killer.
I'd look at the tie rod ends as well, while you are there....

I know this is a TBI engine, so I am not sure where I'd start... I know that I had major issues with the 350 SBC I have in my '68 Firebird, (same problem you describe), but they were all carb....
